The first stage of manufacturing is the molding of the clay (mzahri in Arabic). This is followed by the calibration and drying of the formed tile, then its first firing. The tiles, measuring around ten centimeters on a side, are then glazed and fired. The tiles of different colors are then cut into defined geometric shapes, which allows them to fit together. This artisanal cutting is carried out with a sharp hammer which reveals a fine border of exposed terracotta around the edge of the cut pieces of tile (tesserae). The kassar is the craftsman responsible for cutting the tiles into tesserae. Its sharp hammer is called manqach. After this first cutting, the next step is the khallaç which consists of chamfering the tesserae giving them regular edges. In Arabic, we call mâalem the craftsman who creates geometric patterns, sometimes of great complexity. He is generally capable of drawing and assembling geometric tiles from memory and gluing them directly to the walls to be decorated.
The fuel for traditional ovens was palm leaves, large white thistles and oleander branches.
The mâalem Alaoui in the middle of the 20th century revolutionized the technique of laying zelliges. At this time, decorative earthenware was no longer limited to sacred or intimate spaces but also decorated public monuments. The system imagined by the mâalem allowed faster and more solid installation. The tesserae were no longer placed one by one on the walls but in whole panels. From a trace on the ground, we place the zelliges upside down on black soap, we spray them with stucco mixed with water. They are then covered with a thick layer of mortar which holds everything together. Royal orders made it possible to breathe new life into zellige craftsmanship (the Mohammed-V mausoleum in Rabat and the Hassan-II mosque in Casablanca.
The clay is transported to the workshop with double haulers loaded on donkeys. The craftsmen crush the blocks of clay and soak them in the basins dug on the ground of the courtyard. The craftsman goes down into the pit and grinds the clay with his hands to let the water penetrate. The resulting paste is drained around the edges of the pit then relegated en masse to a corner of the workshop. When drained, the clay is spread out on the terraces for drying in the sun during the summer months. During the winter, employees glaze, fire and cut the tiles.
